check the spades coming out of the switch you are using. make sure they are wired the same as the one with the relay. in this case the middle should go to the lights and the other to constant.... i think..... but check it. also try swapping switches and see what that does

Just for curiosity I will test and see if the light works with the first harness with no relay.

I was wondering about that as well and when the plug is the same as the plug & play plug it blows the fuse, but I'm not sure if its a good comparison because the switch could be wired backwards as well just like its different in the instructions picture.

it has to be something with the vehicle switch then. double check the wires there. also at the switch you can access it by pulling the center console up. i dont remember if there are bolts, but you can find out easy.

I am willing to try just about anything, but that same switch and same wiring lights up my D2 light when I plug it in to that very same plug that wont light up my 4" light.
Why that switch and wiring works on other lights but not the 4" may never be solved.

take the relay off and connect 86 to ground and connect 85 to your trucks switch listen and try to hear the relay click when you flip the switch. do not connect anything else to it

Just spoke to Rigid tech who had the chance to ask the Rigid owners what could be the problem and the only thing they can think of is that for some reason the light is drawing to much power and blowing the fuse. They suggested sending them the light for examination. I just hate shipping the light back with out knowing if that's the actual problem.

Do you have another light you can use with the same draw? that would take the wiring out of the question

Yes I tried a spare D2 light that draws a little more and it works fine, so I think I can eliminate the wiring. Rigid E-series 4" draws 1.18 amps and D2 draws 1.8 amps.
Just for the heck of it I will hook up two D2's and see what happens.

I have come to the conclusion that something is wrong with the light and will ship it back to Rigid tomorrow for a tear-down.
