I have just experienced the popping noise under load for the first time today. I had a loaded trailer that I was trying to park in the back 40 when I lost traction and couldn't pull it any further. Put it in 4 high and accelerated lightly and all I got was a loud popping and banging from the front end. It took several attempts for it to lock in. Could this be an isolated incident or just assume it's the vacuum line and make an appointment at the dealership?
It's definetly bad. You need to get it fixed. Once you hear the noise, the IWE gears are being stripped. Even if it is the vacuum causing it, or the IWE is bad, you need the IWE replaced. Have the dealer do a vacuum test to be use. Sometimes the valve goes bad. Which means, both IWEs should be replaced.
No real fix from Ford. You can buy IWE deletes from @HAYNES OFFROAD or upgrade with new RCV axles from one of the supporting vendors that sells them. Sounds like your vacuum is bad as well....This may be a dumb question, but doesn't Ford have a real fix for this? They put a t-case and rebuild my front diff and I went camping a few weeks ago towing a 8 foot pop up trailer and the truck is popping again.
