I have just experienced the popping noise under load for the first time today. I had a loaded trailer that I was trying to park in the back 40 when I lost traction and couldn't pull it any further. Put it in 4 high and accelerated lightly and all I got was a loud popping and banging from the front end. It took several attempts for it to lock in. Could this be an isolated incident or just assume it's the vacuum line and make an appointment at the dealership?

It's definetly bad. You need to get it fixed. Once you hear the noise, the IWE gears are being stripped. Even if it is the vacuum causing it, or the IWE is bad, you need the IWE replaced. Have the dealer do a vacuum test to be use. Sometimes the valve goes bad. Which means, both IWEs should be replaced.:baby:

This may be a dumb question, but doesn't Ford have a real fix for this? They put a t-case and rebuild my front diff and I went camping a few weeks ago towing a 8 foot pop up trailer and the truck is popping again.
No real fix from Ford. You can buy IWE deletes from @HAYNES OFFROAD or upgrade with new RCV axles from one of the supporting vendors that sells them. Sounds like your vacuum is bad as well....

Slight correction, I'm working on a replacement IWE and complete vacuum system replacement. RCV has actual delete kits.

Took it to the dealer today and got the much anticipated "that's normal". Took the tech out for a ride and was told the truck has to be moving forward in order for the IWE's to engage. When I presented the question, "what happens if you get stuck before putting it in four wheel drive" and I got a blank stare and 2 minutes of silence. After 6 hours at the dealership I had enough.

Need these before SNOBALL...

While they will not be released till probably spring time. I will have a set of IWE gears being tested during snoball. If all goes well, that will be our final testing.

While we won't be attending this year, these units will be in 1 truck who's identity will not be known to the public. :ROFLJest: have fun fiqureing out who.... Muhahahaaaa

DREAM CRUSHER!!!!!!!!!!!! Fine make me run the stupid OEM ones, If I blow an IWE it will be your fault and I will never forgive you. :flipthebird:

Hate to buy a set of the deletes when you have a working system coming out but man I hate the idea of running the OEM ones again, especially if I throw the 37's on for snoball. Maybe I can find a cheap OEM one to bring as a spare

I know I know, I hate that it's taken as long as it has, but its been very difficult coming up with solutions and sticking to OEM design. We want to make sure that it's done right. Current prototypes have been very promising, so we believe if they can make it through a snoball run, then we would feel more comfortable with moving towards a public release.

Wow, that statement by tech.
I've engaged 4WD a half a dozen times from a stand still
when trying to back out of my driveway that is on an incline during snow/ice conditions
