Thanks for sharing all this - mine went in today to have the left front assembly looked at again. I will pass on the findings to the tech again (I've been able to get a few things fixed by sharing information learned on here!).

Just to finish this up, I picked up the truck last night and all is well. I was hoping to see the old hub and snap a few pics of the failure, but it was long gone by the time I got there.

I asked how much this would have cost me to replace if not under warranty ... $600. Online the part is in the $300 range, and the book (AllData) says this should be a 1/2 hr job, so I'm not sure where the extra $$ came from. I wonder if that $600 is a bit inflated because its being billed to Ford? Dunno.

Glad to hear they got you taking care of under warranty. You had me curious so I did look up the time. I know all data labor times always seem to sit slightly lower then most other book times. I looked it up under warranty the technician would get .5-.8 for diag on the 4x4 system. and to remove and install the steering knuckle or LH axle shaft your looking at about .9 labor. Total under warranty would be 1.7 hours to repair the vehicle. Depending on the shop labor rate would be easier to see what there total is. I'm showing around 500 if it wasn't under warranty. I don't know many dealers that labor rate isn't under 100+ an hour anymore.

The Hub and actuator/IWE were probably both replaced. That's where the extra cost came from. Glad its all taken care of.

An f150 came through the shop yesterday with a IWE/hub problem. This one had water intrusion in the IWE. Took some pictures.

These are the IWE. New one is the one with the green grease. Its basically a diaphragm that moves a toothed locking collar in and out. The locking collar is part of the IWE.

These are the splines on the CV shaft stub. These splines stay in constant mesh with the locking collar. The collar will slide back and forth about 1/8 of an inch during 2wd to 4wd on these splines. Since they're always in mesh, and very tough, these splines rarely (from what I've seen) go bad when a IWE goes a whack.

Close up of the Hub splines/teeth. Not a good picture, but these are the teeth the locking collar will engage with when going to 4wd. These are the teeth that round of during IWE failure which results in needing a new hub assembly. The teeth need to be sharp for clean engagement. These were rounded off enough to need hub replacment. The teeth on the locking collar also round off.

What can we do to stop this from hapenning...if anything?
I'd like to know too.

B, I was gonna ask, are you pretty sure that bang we heard came from the rear, and maybe not the front hub? Know what I mean?
