Torsen front axle problems ! anyone else ???

I have been battling this problem from day one with my 2012 Raptor. I have replaced the hubs and accuators three times. I just put new ones on driver side this weekend. On my first hill climb I get the loud pop bang noise and my front drivers side wheel stops spinning. The IWE gears have nuked before. The IWE gears are disengaging under heavy power or load. This truck has the Torsen diff. My 2011 Raptor (yes I have two because one is always broke) does not have a Torsen diff. It two had this same problem but only once.

Vac system is not the problem. I have tested several times by disconnecting vac system and same problem still happens. The problem is the tiny crappy gears and crappy plastic parts in the IWE system. The accuators are a total F'ing joke.

I may look closely at disabling the hubs with the new larger gear as suggested above so they are always locked and just shift in 4WD via transfer case.

Ford has released update hubs and accuators but I just installed those a few days ago and this exact same problem happened on my first hill climb.

Sounds exactly like mine under a load , 10k miles !!! How do we get this problem resolved ? :slap:

I deal with it every off road trip.

Funny thing is, the dealer says there is nothing wrong. They try the system in 4 hi in a gravel parking lot with no problem. They call me " everything is ok, you can come get your truck." I ask what they fixed, they said nothing is wrong.

How the hell do you tell them that you have to beat on it a little bit for it to pop out.

Very frustrating!

Also, as soon as I started talking about invoking lemon law, Ford started sending engineers out to work on it.

What did you replace with, OEM parts? Dealers dime or yours?

OEM. 3 transfer cases, 3 CV axles, 1 torsen, 4 sets of IWE, 4wd switch, and a couple solenoids. All on their dime, I'm not paying to fix their **** up. It did bang once the other day, but I'm not sure it went in really well at first. Also, its definitely related to how far the front suspension is drooped out. I was dragging a fire trailer full of water uphill with the front end pretty light

Dealers around me have stopped replacing all the broken torsen, shift motor, iwe on my 2012 (still under warranty). Claiming I abuse my Raptor and that is the reason I tear up the front driveline, they have flagged my vin. So needless to say I either have to pay out of pocket or fight Ford warranty department. Both cost $$$

Needless to say the guilding has worn off the Raptor and it is turning into a typical Ford POS!

Luckily I don't use 4WD wry often. Only in emergency situations. Only because I'm worried about it breaking on me.

This sounds like a Class Action lawsuit waiting to happen!!

My dealer had my truck for 21 days trying to figure out my 4WD issue earlier this year. Many transfer cases, IWE's, solenoids, etc. before figuring it out.

Last week I dropped my truck off at the dealer for another 4WD issue - and the service rep told me the shop manager (the guy who works with Ford Corp) was going to go for a ride in my truck with me..... because I have "so much stuff on my truck". Referring to my mods. They fixed it again with no issue. But... the time is coming when they're going to call it quits and blame it on me.

We need to stand together and fight this as a whole!! Or they will pick us off one by one!

This is just for fun:

I'm a boat manufacturer who comes out with a ski boat. I show it pulling skiers and going fast on the water. Many people buy my ski boat. Some of those people actually ski "a lot" and take the boat out often. Now the boat has problems when used "a lot" for skiing (the weight of the skier puts too much stress on the motor). I tell my customers "we won't warranty our boats if you ski with them a lot". I can tell they ski a lot because they have the custom ski pole in the middle of their boat. I don't understand why they ski so much, and why they do it with our boat?? What made them think it was actually a ski boat??

Hrm, my 2012 doesn't do this except for when I DID break the front axle. I'd be concerned.

what were you doing?
