Moisture in the connections was another thing I considered. Thanks for suggesting that. I take my car through a soft touch car wash 2-3 times a week (it's $23/mo for unlimited washes) so I checked today the engine bay to see how much water was getting into it through the hood vents. There was some water in the bay, but I would assume it protected by moisture? Maybe water or soap is accumulating somewhere...

thinking back, i have seen a similiar issue with other vehicles. for those, it was a resistor that controlled the motor. varying temps would allow the broken resistor to expand and contract enough to make or break a connection allowing the motor to be on or off. im guessing there may be a resistor in our trucks too, but where? just an idea, but it may be worth looking into.

I found some info on the internet about the blower motor resistor, and it seems like a cheap part easy to replace in the glove compartment. If it does it again and I can't get the dealer to swap that, I may give it a go. It's like $30 and an hour of my time. Might be worth it.

i hope i didnt just send you on a wild goose chase, but i had a lightbulb moment this morning. hopefully thats what it is and nothing else. but if you are going to replace it, check to see if there is any trace of smoke or burn marks. that could indicate possibly something else would be the cause. or it could have just been a weak resistor. is there a history of fords having this? i remember honda quite often, but never heard of a ford. either way, let us know

Will do. Thanks for the suggestion. I had already found some references to the resistor on the internet. Most people said the fan would be on high only, that the switch wouldn't switch it low. After reading up on what a resistor does, I can see how a faulty resistor could cause this. But yeah, it could be 100 other things. I kinda understand why the dealer's hands are tied. But I'm a bit impatient when it comes to these things. I can't just sit and wait and do nothing. Trying something feeds my soul... :)

Thoughts.... As with most repairs, I would go from simple to complex. Easiest thing to check is Freon in the system. If the gas level is not in the right range, the compressor will shut off. Since the air is cold when the fan blows, I would bet it's the resistor. From what I find, it is located behind the glove box and held in with a couple of 8mm screws and it's plug and play and doesn't require any calibration or stuff. Most fan issues are related to the resistor. I had to get one replaced on an older BMW I had and unlike FORD, BMW chose to hide it under the dash, the top half of which had to be removed to replace it...including the steering column. WHAT A PITA!! All in all it cost me $1100 for a $60 resistor, but that fixed my fan problem.

my blower resistor went out one day and my fan would just blow at 100% all the time. its simple to find, its under the dash on the passenger side, has 2 screws in it 8mm I think and one connector easy swap takes maybe 2 minutes

I found several part numbers. I'm going to find the tight one and buy a resistor. They are cheap, and replacement seems easy.
