Houston, do me a favor and try something. Go to your local parts house or machine shop and order some molykote. If you are capable of removing your rear driveline or could ask your local Ford dealer to do it for you, (you may have an in if you show them your video) thouroughly clean the splines and dry with brake parts cleaner. Apply a liberal amount of molykote on the splines and reinstall. I would love to know if this helps. My Raptor has not had the "clunk" so have not had to deal with it. Just a suggestion. The molykote will resist the t-case fluid better than the teflon.

yeah, I was thinking about just doing it myself anyway. The history with my dealer is I make an appt and it SITS for 3-4 hours then they spend a whole 30 minutes looking at it after they finish their morning tacos and have lunch.

MolyKote 7514? gimme the 411 and I'll order it online or find it locally here, and do it next week sometime.

Even if it lasts 1,000 miles for now its worth it to me to drop the driveshaft and do it up.

Can you tell me what the torque specs are on the rear Joint?, and should I re-grease the rear joint with the molykote while I've got it apart?

I wonder if filing down the edges of the splines would remedy them getting caught up. You think that's possible without adversely affecting the durability or performance of the slip yoke? One would think...if the splines were actually being worn down or damaged by the binding, the clunk would eventually go away once it wore its self in. the fact that the clunk isn't going away is actually a good thing cause that means its not wearing any metal on metal parts.

Its always an idea. I haven't used the grease the FSM06 was talking about. My 11 should be in today or tomo I hope. My other thought for lubing the slip yoke would be motorcraft antiseize. Its not a slimey type as well as lubricates and sticks very well you can't get that shit off if you try. That was my other thought. Unless the slipyokes had burrs I wouldn't think filing would be needed but you never know. Ford's last SSM stated it was only 11 raptors with clunk no other f-150's. The suspension moves a lot more on a raptor I was wondering if they needed to make the slip yoke slightly longer for the longer travel then it could help prevent binding since it would be riding on more and would hopefully help prevent it from catching like it does.

MolyKote G-N metal assembly paste is what I had in mind. No to applying this to your rear u-joint.
