Torsen front axle problems ! anyone else ???

I know that this issue was one of the biggest reasons I did not replace my 2011 with a 2014 Raptor. Had one lined up but I run top perch and 37's with the mods for that. Where I drive and the miles I put on one this would have been a nightmare for me..

I have some data that might be helpful, might not. I've always noticed the issue with the 4WD under load/stress. My son's friend's house is on a steep hill, with an unpaved driveway. I've been able to duplicate the sound every time I pick him up from his friends (with snow on the driveway). The first portion is 5-6 degrees of incline (no issue), once I get to 8 degrees it starts to complain, but at 10-11 degrees the sledge hammer popping noise kicks right in.

I am going to video tape the truck going up the hill - from inside and outside the cab. I'll use the video at the dealer on 1/15 for my third appt for the same issue. If not, I'll gladly drive him the 12 minutes to the house with the steep driveway. They've already fixed the IWEs, vacuum system, and transfer case twice in the last two years.

Did you get this video? I'd be interested to compare this to what mine does and see if it seems the same. It sure sounds the same. I've also broken my front driver side axle twice so far, so I'm EXTREMELY paranoid every time I hear this sound since it sounds EXACTLY the same as when it breaks.

Wouldn't need an 11 whole front axle, just the center section guts. There has only been two 2010-11 that I know of that have had IWE problems (BigJ and WSI). No issues with being on top perch with 2010-11 that I am aware.

That is the reason I am kicking myself for selling 2011 SCab and getting 2012 SCrew.
Not worth the headaches with the torsen.

I am seriously considering it or scrapping 4wd all together.

Well, well, well... got my 2012 Raptor back today from Ford. This time they only had to replace my IWE's and the Solenoid. I think they're getting the hang of this, sadly.

This is my fourth time in the shop with 4WD issues, always includes the clunking sound at a minimum. They've replaced everything several times, sometimes more than once during the same repair.

The shop manager said my IWE teeth were worn down and the solenoid switch was sticking and allowing vac to hubs when in 4x4.

Good lord. I wonder if you could convince them scrap the torsion and replace it with parts from a 2011 next time it fails.

I'm not sure how many people understand how bad this issue really is. Consider that I have 16,000+ miles on my 2012 Raptor, but only about 200 miles in 4WD. That's 1.25% percent of my total mileage! My IWEs have been replaced 4 times, so that's about 50 miles per IWE. The solenoid has been replaced twice, the wiring to the solenoid twice, the transfer case three times, and various other parts.

I would really like Ford or RCV to develop a permanent solution.

I wasn't able to videotape the issue because the snow is gone and I don't need 4WD to get up the driveway. When we get more snow, and we will, I'll get the video.
