When I got my '10 Scab with 30K on it, I had the same problem.....and I went through the same process you have with the dealer(**** those guys, none of them have working ears). Anyways, it was a two part issue
- The driveline needs to be greased, I use the "Ford Grease" and it seems to last the longest. Sucks, because you have to remove the driveshaft, but ive got it down to a 15 minute, or less, job. What the ultimate problem is, im not 100% sure. My guess is that they didn't put the proper coating on the inside of the slip yoke, or outside of the shaft. The grease is just a band aid until a new driveshaft is installed.
- Your leafs are toast. I fought this tooth and nail because I didnt want to believe it, but I came up on a set of low mileage stockers that it was worth the gamble to swap. Immediately I could notice most of the noise, shift, and pause was pretty much gone. And the truck felt much better.
Basically, the driveshaft is the noise maker. The more it moves back and forth on that output shaft the worse it is. The leafs being smoked cause the most movement possible.
