What cats do you have?

And I would also find someone that can test the wires, these have to be in great condition!
There are quite a few posts years ago in threads about damaging the wires when installing headers.

I was afraid of that, I'm going to be honest quite a few Whippled guys have burnt threw these high- flow after market cats. Gone back to stock cats with no loss to power and everything works better. No fault on the vendor, they don't make them.

High-flow cats will make the rear 02 heat up to fast, you do need the spacers.

Ok. So maybe this idea would work:
I can add in a smaller port for the spacer. That would limit the amount of exhaust the 02 sensor is exposed to. And would hopefully not heat up to fast.

I have also heard of guys using two spacers, but before long you run out of room under there to have it sticking out so far. I have also heard about guys having issues with the wiring. Inspect the wiring on the truck harness side of the plug for the sensor to make sure that that truck harness wiring isn't damaged. But @MTF is also correct about the high flow cats, they have been known to cause issues at times. Like we talked about at your house, some will and some won't, maybe your truck is just that bad@@rs that you need to calm it down a bit.

Tune or not. I never once got a CEL from my headers w/ no cats. Disclaimer, the no tune test was after my truck was repaired from the "incident"

You shouldn't if the rear O2s are turned off.
And I don't think Joe has an issue with a Tune that has the rear O2s turned off.
But if you need to pass state inspection which requires a OBD11 hookup, you cannot pass with the O2s turned off.
