Really frustrating - sorry to hear. FWIW my 18 Raptor has made the same sound since the day I got it. Worse in Sport mode. I haven’t tried it under WOT in 4A yet to see if the noise goes away.Well.......... I just got word from Ford Engineering, and they say the noise is normal. So Ford bought back my 2018 because of the noise and now say that it is normal for my 2019. What the Hell?
I had my 18 TCM and PCM updated a couple mos ago and it is definitely night and day. Smoother transmission shifts overall in Normal mode. Was still rough in Sport. I just bought MPT tuning’s Raptor tune to take it to the next level and it’s insane. Butter smooth transmission shifting in all modes including Sport, and adds 100 hp by increasing the boost. Throttle is now very responsive even at low speeds. It’s how the truck should have been from day 1.That is pretty much what I did, I went in and said "trans is shifting harder than I like, here is a TSB on the subject, I would like it done". At first one of the counter people started talking about diagnostics to confirm the issue, but then the other guy said no, just schedule the work. They scheduled a day, I took it in, and they had the truck less than 2 hours total time. It was a night and day change, especially 3-4 and 5-6 shifts. That was 22k+ miles ago, and it still shifts just fine for me.

If the noise doesn’t occur in 4A, the cause is partial engagement of the vacuum controlled hubs under low vacuum engine conditions. There is a TSB for the issue, it’s often a simply as a faulty check valve, which is inexpensive and easy to replace.
I had this on my 17. While cruising at 40-50 mph in 2wd, when accelerating it would rattle and I would instantly rotate it to 4A and the noise would instantly go away. The dealer replaced all the components except the check valve. I purchased a check valve online, actually I ordered two and replaced it when I got it. Problem solved. I ordered the part from Tasca for like 10 bucks each.If it only occurs in 2WD and not in 4A, bring it into the dealer to have them perform the Diagnostics I provided previously. It literally could be as simple as a bad check valve, which would be my guess based on the conditions you've described the concern occurring under.
It is. I now have a spare in my glovebox.Seems nice and easy for preventative measures
