FRONT END STILL GRINDIND AFTER RCV INSTALL

I think that damage occurs when you have a slow leak on 1 side. That causes one hub to partially engage and chew up the splines since the vacuum level changes when turning. At that point, the safest choice is to just switch to 4wd and fix it later. Replacing the IWE is not fun.
Yup. The 09-14 system (and up) is nortorious for NOT engaging when needed. It eats itself.

Not sure how Gumby has never heard of that. It's extremely common and is the number one problem with Ford F150s 4WD trucks for the last 20 years.

Suggest pulling the driver’s side axle shaft out and inspect for damage/binding before throwing more money at parts. Check the cup and bearings/rollers on the axle, it will be apparent where the binding is, lots of brake cleaner will be your friend
Being the idiot I am, I failed to monitor the thread and didnt see this post. This is an area I wondered about, and did not have checked

So here is my update... I took the truck to a different shop in the new town where I now live. I produced the video for them and guess what? They couldn't figure it out either. It was the same thing all over again, "we can't get it to duplicate". They seem like a competent place and told me they could not find the issue. We had a lenghty discussion where they tried their best to dussuade me from throwing money at the problem. I would not be deterred! So I told them to drain the transfer case, check it, then change the fluid. I also had them put new CV axles on. I drove the truck under the same conditions that casued the issues to regulalry occur. So far its been good. THe problem appears to be fixed. However I will continue to drive it over the next couple of weeks to see if I can get it to happen. Let's hope it doesn't

I'm totally guessing here, but I see two possibilities: IWE's went bad causing the initial grinding noise, and damaging the cv axles while I was figuring it out. Or, it was cv axles all along, mimicking the same problems often indicated by bad IWEs

Assuming you didn’t get your old CV’s back. Would of been the perfect way to see any damage to the axles
