I had this problem and know exactly what it is...well hopefully. Have you had any service recently? Namely an alignment?

On my 2010 king ranch the service techs at ford did not tighten the bolts where they make changes to the alignment.

This is what I'm talking about...if you zoom in on the first pic ( the one with the gap) you can see where the loose bolt was striking the side due to it being lose.

Second pic is how it should have looked

Every once in a while while I made a sharp turn I heard a clunk...it was the above bolt shifting from one side to the other. It was pretty loud too

I had alignment done (for the 2nd time) after the mid perch. 1st was from the dealer I bought it from (Wade ford in ATL). They screwed up the alignment, 2nd was from my local dealer in Clarksville, TN.

Do the bolts shift? I haven't noticed any pulling to the left or right on the road, or any steering wheel offset like I did when the first alignment was screwed up

OK, the MotherFuc$&r is getting worse! It was just a creak that sounded like it was coming from the front suspension when maneuvering in tight positions. Now there is a audible pop in the driveline (can't quite tell from where) every time the truck goes in drive from reverse or vice versa. You don't get it if you go from drive to park then back to drive. But if you pull into to a spot (obviously in drive), put it in park and walk away, when you come back hours later, as soon as you put it in reverse you get the pop.

Unfortunately I am traveling for work right now and won't be able to take it back in until next week. I would really appreciate any possible causes to bring to the dealers attention. Right now I have
Ball Joints
Tie Rods
Transfer case (anything specific?)
Pinion gear (they said they checked this last time????)
Loose alignment hardware

Dude I know your pain. My truck has been doing it for months now. Dealership had my truck for 4 f***ing days with their "best guys" looking at it. I finally pick it up and they tell me its normal and couldn't find anything wrong. They even told me the TSB was on a normal F150?????? The Raptor is an F150 you idiots. Anyways I just got everything documented like Huck has and if my transfer case or anything else blows up due to the "normal" clunk.... it's on them. :suicide:

well trying to make my way home from NC to TN. Just pulled into the hotel and gunned it due to a butt load of traffic and now I am getting the same pop while still in drive. It was up a rather steep incline, so there was resistance on the driveline, but every time you accelerate up the incline there is a pop in the truck. I was already pissed after dealing with traffic so I circled around the lot of few time just to make sure. WTF?

OK, I know I am probably beating a dead horse, but after getting home I played with the scenarios to best duplicate the problem when I take it in. This is what I have

going from park to reverse= happens every single time

going from park to drive= intermittent, unless the truck is on an incline or the front wheels are cranked hard, then it happens, say 70% of the time. Not as noticeable as going into reverse

while in drive= a noticeable pop when coasting at idle then grabbing throttle, increases when on an incline.

front steering creak= can't duplicate on a regular basis, sometimes it happens, sometimes it doesn't. Most prominent in tight parking lots

anyone able to get their truck to the dealer for this? Out of town again for work, so it will be a few weeks before I can take it in.
