Grinding in 2wd AND 4wd Gen 2 - Not wastegate, not IWE solenoid or check valve,

Good morning,
First-time poster here so please bear with me. Recently transitioned from a 2016 King Ranch to a 2018 Raptor. Love the truck, the ride the size, etc. it's all great. But there are a few rattles that are baffling and worrying me. The first deals with a grinding/rattling/metal cans sort of sound that occurs in both 2wd and 4wd, in just about all gears, and seems to happen at low rpm or when under load. It's almost a constant low rattle when cruising on the highway. at low speeds (30 and under) the noise is not really there but I can make it happen by playing with the gas peddle. I've changed the IWE check valve, I've changed the solenoid. I've banged on the entire exhaust system and touched every heat shield, clamp and hanger under the truck and even stuck sponges up next to the aluminum shield around the fuel tank so it would not vibrate. I cleaned off the skid plates and checked the wastegates (even hit them with white lithium grease just to be sure) and they were fine. Any ideas? I'll try to post a video of the sound. And it does not happen if I rev the engine in neutral or park.

Thanks for the response. The truck has been modified a bit. Method wheels and tires with plenty of tread. Balanced and aligned. Not lifted and no spacers on wheels. I do think a tuning mod was done by the prior owner But not completely sure.

Have you checked your wheel bearings on the front, brake dust shields, etc. If you haven't rotated the tires yet, I would do that, sometimes help with road noise or if it changes the sound, you get a step closer to finding out it might actually be the tires.

A couple of thoughts:

1. Actuators are not completely disengaged so they are “grinding” in both 4a or 2wd. Lift the front of the truck up so the wheels are off the ground. Put 25 of vacuum to each actuator (one at a time) and turn the tire by hand, if you don’t hear no noise then you you know the actuator is disengaging at the hub, if you hear the “grinding” then it’s probably the actuator.

You can check vacuum at the solenoids and check valve too, in case you have an intermittent leak, assuming the actuators hold vacuum and disengage properly

2. Needle bearings within the hub housing maybe need repacked with grease, especially if you are hearing the noise in 2wd. This is a common issue amongst F150’s. Just google it.

3. If you are still underwarranty 5 yr/60,000 then take to the dealership for them to trouble shoot.

They are vaccum actuated wheel bearings. So if it’s for sure not that check valve which it ALWAYS is then, water was introduced into the system and. The hub is half actuated. There’s not much to these 4x4 systems. The grinding is almost certainly the hub being half on. What’s causing it is what you have to see. Hear ut on one side more?

if it doesnt make noise while sitting still. it is most likely the IWE.
What you have replaced is usually not the issues. the IWE actuators are the part that fail, and the hose.

take the suspension apart and inspect / get a hand vacuum and see if it holds pressure.

Just got my Gen 2 back after 10 days in service. I had that same grinding. They replaced the IWE assemblies under 60k powertrain in accordance with the TSB from Ford.

Did this ever get resolved? I believe I’m having the same issue as well. I can replicate the noise if I have one foot on the brake and another on the gas at around 1-2k RPM’s while on Drive and doesn’t matter if it’s 2wd or 4wd.

I have the same problem. I posted in the gen 3 forum but really no response. Started in 4 wheel drive, but did not happen in 2h. Drove about 90 miles and it started happening n 2h. Had to tow truck to dealer. Sounds like it was in driver side wheel. They called me today and said the differential is shot. Ordered a new one. But mine makes noise even in neutral coasting down a hill. So hoping that is the problem. They say they will not look at anything else till front diff comes in.
