This has gone on long enough. Do you even trust them anymore?

If so, I say have them do the install, FREE OF CHARGE!

I already gave them the chance to offer up a free (or discounted) install. They did the mid-perch last year and I remember them saying that removing the wheel and dropping the suspension was a big part of the cost. Since they were doing that a few times a week on my truck (trying to fix the grinding issue), I figured "how hard can it be to just replace the shocks?" The service manager said it would be $350 for just the front end. I really don't trust them to do a perfect job, so I'm doing it myself.

MyDinosaur and I just installed his rear Icons yesterday. Next weekend we'll do mine and then we're going to tackle the front shocks on both trucks.

Transfer case replaced twice, all wiring tested, IWE's replaced, and now they're ordering a new set of IWE's.

THE PROBLEM: The Ford master tech now believes the synchronizer in the transfer case which spins the front driveshaft up to speed, is not doing its job. The driveshaft is not spinning up to speed, so the wheels are locking and then trying to lock the driveshaft. Since this is happening in reverse order, the whole process is screwed.

They say this is the first time they've encountered the problem, so they are trying to diagnose the fix as they go. Not very comforting!!

Dealer has had my truck for 8 days total now. They replaced my IWEs, my transfer case, and today they said they knew the problem!! It was a wire, but they didn't know which one (I was guessing it might be related to the solenoid). Ford Hotline told them it had to be "this" wire. I was excited. Five hours later they call and say it didn't fix the problem and they are still stumped.

The dealer was smart enough to thoroughly test drive after each fix attempt. They said it worked fine the first four times they engaged 4x4 Hi, but on the fifth try it was grinding again. They ordered another new part yesterday - I was so numb I don't even remember what part they ordered. It was installed today and still didn't fix the problem. The dealer is running out of ideas (or they screwed up one of the fixes that should have worked).

At least they are experiencing the problem and know something is wrong!

To clarify my issue:

I can engage my 4wd Hi if I'm stopped (or even less than 5 mph). I can drive in 4wd with no issue and disengage at any time at any speed.

If I engage 4wd at any speed higher than 5 mph, I get the grinding noise in the front end. The noise continues as long as I stay in 4wd, but I can switch back to 2wd and the noise is gone.

Hopefully at some point they just order me a 2013 to replace my 2012.

Push it baby - have them get you a 2013 ...!!! It's the way to do it. I also noticed that the technicians "specialized" in Raptor - are not very...specialized...not to use another word. Trial and error is NOT the way you fix things - what about a Raptor?

Did they ever fix your truck? My issues are similar and the parts list is longer... no fix yet

Yep, all that time (21 days) and it was the wire to the solenoid (the one that controls the vacuum system for the IWEs). I told them to check that a few days after they had my truck.

Now it goes into 4wd as smooth as a baby's bottom!!

I think we're going back through the wiring next. Mine usually goes in OK but won't stay in. 3 transfer cases, 5 IWE, Left front axle, new front torsen, new actuator solenoid, and a 4wd switch.

This is the exact problem I've had and the dealer has still yet to fix it. It works and then all of a sudden I can't use four wheel drive again, and it's back to the dealership. Please let me know what you find out. I'm really sad that I couldn't use it yesterday :-(
