I replaced my lug nuts because I had the swelling issue also. The only true solution are ACER Racing titanium lug nuts. They use aerospace grade titanium so swelling, rust or corrosion are never going to be an issue. Plus they look amazing and are 50% lighter than the OEM stuff. Here is a link and a photo of the Gen 2 version I got but they also make them for Gen 1 and Gen 3 (which is the same as Gen 2):

Spoken like a true salesman.

Switched to Gorilla 61148CX lugs last summer, no complaints.

Why would you not put 1-piece solid lug nuts on a truck that is "supposedly" almost "race ready".
It's because soild steel lugs rust. The stainless steel outer shell on the OEM lugs doesn't rust.

All of your issues stem from using the wrong socket at some point. That damaged them, and then the only option was to keeping using the wrong size, which made it worse.

I have multiple Ford vehicles that went 10+ years and 100K+ miles in the salt belt with zero "nut swelling" issues because I always use the right size socket, and most importantly I don't let others touch them.

I have 20 OEM Ford lug nuts that came from my daughter's 2010 Fusion that are all in perfect shape sitting on my workbench right now. We put new chome lugs on when she got new wheels just for the looks.
