There were some write ups here about a piece of the blend door actuator breaking and falling into the blower fan making one heck of a racket and vibration. I believe there was also a YouTube video included in one of the writeups showing how to get it out without tearing the whole dash out...

I don't know what is worst, a rattle or an electrical gremlin to chase?
